I spent a few years as an IMD specialist for a Tekra and Bayer films. The most helpful advice I can offer is to get all parties involved at the very beginning of the design phase- tooling, moulding, mould supplier, mould printer, mould former/trimmed (if not being done in house). Both the part and all the related tooling need to be designed as a team for a good chance of success- retrofitting for IMD after the fact is almost always a recipe for failure. If at all possible, make sure all partners in the project have IMD/IML background.

I looked into injection moulding with a local company of some good repute. Long story short, the parts are dirt cheap, but the mold is not. And once the mould is made, that's it. I wouldn't even consider injection moulding for less than about 5000 pieces (and they better be valuable pieces at that).
Mould making is never as cheap, quick or easy as you think it's going to be. Specialty software can help point you in the right direction but it isn't going to give you a quality end item. Milling a mold is as much an art as it is a science, one that requires experinced engineers and machinests to make. Generally, the process of Injection moulding is ideal when looking to mould form: large shot weights, high volumes of small to medium size parts, incorporating bonded inserts, achieving close dimensional tolerances and making components that require uniformity or consistency of colour. This process is also best suited to those seeking much faster cycle times than that of traditional moulding techniques. Although it may have a higher initial set up cost, with machinery and tooling being fairly costly, injection moulding offers close tolerances on smaller, more intricate parts and less wastage, especially when thermoplastic waste seeing as the plastic can be crushed up and reused.
If a high number of parts don't release when the mould opens, several process-related variables can be optimized to reduce sticking. If you can measure force to push ejector pins at reasonable cost, this value can help establish better operating conditions, especially using a designed experiment (DOE). It still may not eliminate sticking.
If however, you actually want a part to adhere to a metal surface, the solution is more complicated due to factors like temperature of the mould, heat capacity and shrinkage of the resin, impurities on the surface of a mould, impurities in the resin, etc.
